3. Draw a trim line 1/8” from the
alignment lines you drew earlier as well
as from the front and back louvers.
Rough trim the louvers as shown below.
Drill 1/16” holes where the base trim
lines meet the alignment lines. See
photo CD for reference.
4. Place the louver over a scrap piece
of EPP. With a sharp X-acto blade,
begin each base cut at the drill hole and
slowly cut the base line by pushing the
blade into the foam – this stabilizes the
knife for a straighter cut. Flip the louver
over and repeat this procedure for the
louver’s top cut line. You can clean up
the cuts with a needle file if needed.
5. Once the louvers are trimmed out,
trim along the outer edges.
6. You will trace the outer edge of the
louvers over the cowl’s clam shell doors
so remove them from the fuse. Use the
molded recess on the cowl as a
positioning guide only. In the picture
below, the molded recess (the inner
rectangle) is drawn for reference. See
photos of the full-size to determine final
placement. Draw a bottom edge on the
cowl parallel to the bottom of the door,
and then trace the louver’s outer edges
(the outer rectangle).
7. Having the hole (rectangle) in the
cowl closely match your louver is critical
for a scale appearance, so to cut out the
cowl rectangle, first cut close to your cut
lines, then use a file to open up the
rectangle until there is a close fit with
the louver. Back the hole with scrap
plywood, G-10 or plastic. Make sure the
backing does not extend beyond the drill
holes in the louvers. The thickness of
